What Happens If Spark Plug Gap Is Too Big?

A spark plug gap that’s too large forces your ignition system to produce more voltage than it was designed to deliver, and the cascade of problems starts from there. You’ll typically notice misfires, rough idling, hesitation under load, and declining fuel economy. Most vehicles call for a gap somewhere between 0.028 and 0.060 inches, and exceeding that spec even slightly can create issues that compound over time.

Why Gap Size Matters

The spark plug gap is the distance between the center electrode and the ground electrode at the tip of the plug. Every combustion cycle, an electrical arc has to jump that gap to ignite the air-fuel mixture in the cylinder. The voltage required to make that jump is directly proportional to the gap distance: a wider gap demands more voltage, period.

Your ignition coil is engineered to produce enough voltage for the factory-specified gap with a reasonable margin of safety. When the gap grows beyond spec, whether from wear or incorrect gapping during installation, the coil has to push harder on every single firing event. That’s thousands of times per minute, and the strain adds up fast.

Symptoms You’ll Notice

The most common sign is misfiring. When the gap is too wide, the spark may fail to jump consistently, especially under conditions that already make ignition harder, like heavy acceleration, cold starts, or climbing a hill. You might feel a stutter or hesitation when you press the gas pedal, or the engine may shake noticeably at idle.

Other symptoms include:

  • Loss of power: incomplete combustion in one or more cylinders means less energy reaching the wheels
  • Poor fuel economy: unburned fuel exits the cylinder without doing useful work
  • Hard starting: the engine cranks longer before catching, particularly in cold weather
  • Rough or uneven idle: the engine runs unevenly because not every cylinder fires reliably

These symptoms tend to worsen gradually. A gap that’s just slightly too large might only cause problems at high RPM or under heavy load. As it continues to widen from electrode erosion, the misfires become more frequent and more obvious at lower speeds.

What Happens Inside the Ignition System

Your ignition coil is essentially a transformer that converts battery voltage into the tens of thousands of volts needed to create a spark. When the gap is oversized, the coil has to consistently deliver voltage near or at its maximum capacity. Running at peak output on every cycle generates excess heat inside the coil, breaking down its internal insulation over time.

This is a real durability concern. Incorrectly gapped or worn spark plugs force ignition coils to work harder, and that accelerated stress increases the risk of coil failure. Replacing an ignition coil is significantly more expensive than getting the plug gap right in the first place. On vehicles with individual coil-on-plug designs (most modern cars), a failed coil knocks out that entire cylinder until it’s replaced.

Turbocharged and High-Compression Engines

If your vehicle is turbocharged or has a high compression ratio, gap size becomes even more critical. Higher pressure inside the combustion chamber makes the compressed air more resistant to electrical discharge. It essentially acts as better insulation, meaning the spark needs even more voltage to jump the same distance.

This is why turbocharged engines often call for tighter plug gaps than naturally aspirated versions of the same engine. A gap that works fine at low boost can cause misfires once the turbo builds full pressure. The spark literally gets “blown out” by the dense, high-pressure charge in the cylinder. Reducing the gap lowers the voltage threshold enough for the spark to fire reliably under boost. The alternative, running a higher-output ignition coil, is a common modification in performance builds but isn’t how most factory systems are set up.

Check Engine Light and Diagnostic Codes

Persistent misfires will eventually trigger your check engine light. The engine’s computer continuously monitors combustion quality by tracking crankshaft speed variations. When it detects that a cylinder isn’t firing properly, it stores a P0300-series diagnostic trouble code. The last two digits identify which cylinder is misfiring, so P0301 points to cylinder one, P0302 to cylinder two, and so on. A P0300 code (without a specific cylinder number) indicates random misfires across multiple cylinders.

These codes don’t specifically say “spark plug gap too large.” They only tell you a misfire is happening. But if you’re seeing misfire codes and your plugs are old or were recently installed, checking the gap is one of the first and easiest diagnostic steps.

Catalytic Converter Damage

This is the consequence most people don’t think about, and it can be the most expensive. When a spark plug fails to ignite the air-fuel mixture, that unburned fuel and air exit the cylinder and travel into the exhaust system. Once inside the catalytic converter, that raw fuel can ignite from the converter’s own heat. The resulting temperatures spike far beyond what the converter is designed to handle, damaging the ceramic substrate inside.

A single occasional misfire won’t destroy a converter. But repeated misfires over weeks or months, the kind a gradually widening plug gap produces, can cause permanent damage. Replacing a catalytic converter typically costs several times more than a full set of spark plugs and ignition coils combined. This is actually why the engine computer is programmed to flag misfires so aggressively: the federal emissions standard triggers a warning when misfires are frequent enough to potentially harm the converter or push exhaust emissions past 1.5 times the allowable limit.

How to Check and Correct the Gap

You can measure a spark plug gap with an inexpensive gap tool, either a wire-style gauge or a coin-style gauge with graduated edges. The correct gap for your vehicle is listed in the owner’s manual, on an underhood emissions sticker, or in a parts catalog when you look up the correct plug for your engine. Don’t assume the plug comes pre-gapped to the right spec. Many do, but not all, and the gap can shift during shipping and handling.

To close a gap that’s too wide, gently tap the ground electrode against a hard surface or use the gap tool to press it inward. Make small adjustments and re-measure. Bending the electrode too aggressively or bending it back and forth weakens the metal and can cause it to crack. Never adjust the center electrode; only move the outer ground electrode.

If your plugs are old enough that the electrodes have worn down and widened the gap beyond spec, it’s generally time for replacement rather than re-gapping. Worn electrodes have rounded edges that make it harder to maintain a consistent spark even at the correct distance. Most manufacturers specify replacement intervals between 30,000 and 100,000 miles depending on the plug material, with iridium and platinum tips lasting longest.
